One detail that gets overlooked on Caterpillar clutch R&R — flywheel bolt length.

Cat flywheel fl**ges come in two thicknesses: roughly 5/8 inch and 15/16 inch. Each requires a different bolt length — 1-3/4 inch and 2 inch respectively. Using the wrong bolt for the fl**ge thickness causes two very different failures:

Too long on a thin fl**ge: The bolt bottoms out in the crankshaft hole before the flywheel is seated. Even torqued to spec, there's no clamping force. The flat washer stays loose, vibration builds up, hardware fatigues, bolts shear, and you end up with a ruined crankshaft and cracked housings.

Too short on a thick fl**ge: Not enough thread engagement. Under diesel torque loads, the crank threads strip. The flywheel breaks free, destroys the clutch and transmission input shaft, and can blow right through the bell housing.

Never guess on this. Measure the flywheel, verify the bolt length, and check the service manual before reassembly.

One injector fails and the instinct is to replace just that one. It's cheaper upfront — but it usually costs more in the long run.

Here's the problem: if one injector failed from fuel contamination or wear, the rest have been through the exact same conditions. They're at the same mileage, the same wear level, and often just weeks away from their own failure.

Replacing the full set at once means:
- Balanced performance across all cylinders
- The engine runs more efficiently and smoothly
- You only pay for the teardown labor once

Every individual injector failure after that is another teardown, more shop time, and more downtime on the truck. The labor savings alone usually justify replacing the set the first time.

Reusing old head bolts, rod bolts, or main bolts during a rebuild is one of the most expensive mistakes you can make.

Here's why: most modern diesel engine fasteners are torque-to-yield bolts. They're engineered to stretch slightly when torqued to spec — that stretch creates a permanent, precise clamping force. Once a bolt has been stretched past its yield point, it loses its elasticity. It can't be trusted to hold the same clamping force again, and under pressure, it may snap entirely.

The consequences of reusing these fasteners include blown head gaskets, oil or coolant leaks, bearing failure, and internal engine damage that can destroy the entire block.

The bolts cost a fraction of what a failed rebuild costs. Don't skip them.

Put a new turbo in and it failed again? That's not bad luck — that's a root cause that didn't get addressed.

Most turbo failures trace back to one of three things:

Oil issues — Low oil pressure or contaminated oil starves the turbo of lubrication and cooling. At the speeds a turbo spins, that destroys bearings in seconds.

Intake and boost problems — Debris in the air intake grinds away at the compressor wheel like sandpaper. Boost leaks force the turbo to overwork just to hold pressure.

EGR carbon buildup — Carbon deposits break off and travel through the exhaust like shrapnel, chipping or bending turbine fins and jamming the vanes on VGT units.

Replacing the turbo without fixing what caused the failure means you're buying the same problem twice.

If your DPF keeps plugging up, replacing or cleaning it isn't going to fix the problem — it's just going to keep coming back.

Excessive soot buildup is almost always caused by something else in the system:
- Weak fuel injectors
